The Brother HL-2040 printer has a design flaw in it. The flaw is that, Brother used a sticky sponge like material to push a lever to actuate a switch that feeds paper into the printer. Over time, this gets very sticky. My solution was to put something between the solenoid assembly and the lever. Putting in a small piece of paper or a small piece of plastic would do. You don't even need to add adhesive. The sponge like material is so sticky, it will stick automatically.

First I thought this problem was caused by the paper feed roller assembly, but I had the same problem after I installed a new paper feed roller assembly. I opened up the printer again, and moved the solenoid assembly up and down. There was a delay time for it to go back down. I figured this was the problem. After I implemented my solution, the printer works without any jams.

Procedure

1. Take the paper tray out.
2. Take the cartridge out.
3. Open front panel, and remove the screw that is holding the left side panel shown in the video.
4. Open the back cover, and remove the screw on the right side holding the side panel.
5. Push in the parallel clips, so they don't obstruct the panel from coming out.
6. Remove the back cover by opening it and moving it down and sliding it out.
7. Remove the right side panel from the back position. If you are in the front, it would be the left panel. Pull the side panel down and outward. Go to the front and remove the side panel by pushing it down and out.
8. The solenoid assembly is on the front of the side.
9. First remove the spring assembly. Push down on the spring and pull it out.
10. Check to see if the solenoid assembly sticks to the lever mechanism. If it does, cut a piece of plastic or paper and wedge it between the lever and sponge like material on the solenoid assembly.
11. Put the spring back on. Pull down and put the spring into the piece of steel that sticks out.
12. Close the side panel by pushing it in from the front first then the back.
13. Put the screw back in the back.
14. Put the back panel assembly back on. Start from the right side by pushing in the panel into the right, and fit the cut out from the left side. Put the latch back on as shown on the video.
15. Put the left panel screw on the front.
16. Put the cartridge assembly back into the front.
17. Put the paper tray back into the printer.
